Overflow Filling Machine: Bottle Level & Return-System Guide
Overflow filling targets a consistent visible level. Its value depends on bottle compatibility, product suitability for recirculation and a separate check of the delivered quantity.
Overflow equipment configurations to compare
| Configuration | Equipment boundary | Use to evaluate |
|---|---|---|
| Semi-automatic level filling | Manual positioning, sealing nozzles and a return system | Smaller campaigns with compatible containers |
| Automatic inline level filling | Bottle indexing, multiple nozzles and controlled product return | Repeated runs where visual level is important |
| Package change parts | Nozzle seals, spacers, height settings and guides | Different approved bottle and neck formats |
These describe configuration choices, not named stocked models. Exact supply, drawings, materials and performance are confirmed in the project quotation.

How level filling works
An overflow nozzle fills the bottle while excess liquid returns through a defined path. The return-port position establishes the target liquid level. Bottles with slightly different internal capacities can therefore look evenly filled while containing different volumes.
Use an overflow trial when shelf appearance is important, then verify the delivered quantity separately. The method is a poor match if the product cannot tolerate the return circuit or the bottle cannot withstand the nozzle contact and operating conditions.
Bottle checks before a machine quotation
| Package feature | Check with actual samples | Potential failure |
|---|---|---|
| Neck finish | Nozzle seal, entry and return-path clearance | Leakage or an unstable fill level |
| Bottle rigidity | Behavior during sealing and filling | Deformation changes the level or damages the container |
| Internal variation | Bottles from multiple lots or mold cavities | A uniform level masks different delivered quantities |
| Shape and support | Stable positioning and nozzle alignment | Tilted bottles, uneven levels or contact damage |
| Closure interface | Dry, clean sealing surface after filling | Leaks or unreliable downstream sealing |
The return system is part of the machine scope
Ask how product is returned, how the supply tank level is controlled and how entrained air is managed. Define the cleaning path, drainability, product recovery and residual product at the end of a campaign. Returned product must remain suitable for the intended process.
Some foaming products benefit from an appropriate overflow arrangement, but a claim of “foam control” is incomplete without evidence. Recirculation, pumping and nozzle flow can also introduce air or change product behavior. Use the real formulation and record stable fill level, settling time, product temperature and output.
Separate appearance from quantity in the test record
| Result | Practical record | What it answers |
|---|---|---|
| Visible level | Photograph approved bottles on a level surface after a defined settling time | Does the shelf appearance meet the package requirement? |
| Delivered quantity | Measure individual filled quantities with the agreed method | Is the quantity acceptable across container variation? |
| Good output | Accepted bottles divided by the observed run time | Does the line meet the production duty? |
| Product condition | Before/after observations and any agreed quality checks | Is recirculation acceptable? |
| Cleanup and recovery | Elapsed time and remaining product | Does the method fit the batch schedule? |
Keep these results together. Passing the appearance check does not establish a quantity tolerance, and passing a quantity check at low speed does not establish the quoted production rate.
When to compare another method
For viscous products, significant particles or products sensitive to recirculation, compare a suitable piston or pump system. For control by delivered mass, compare net-weight filling. For a thin liquid in an opaque bottle, consider whether level appearance adds enough value to justify the overflow return circuit.
Buyer questions
Does overflow filling provide identical volume in every bottle?
Not necessarily. It controls the visible level. Different internal bottle capacities can produce different quantities at that level.
Can flexible bottles be used?
Only if the proposed machine and package are compatible under the sealing and filling conditions. Provide samples and verify deformation, leakage and final level.
Can I change bottle height with a recipe only?
Height adjustment may be supported, but nozzle entry, spacers, guides, seals and change parts can still be required. Ask for a format-by-format list.
